The root cause was a mismatch between the OEM seal compound (general-purpose NBR) and the sulfuric acid mist common in underground blasting environments. Our materials team specified a 75A FKM with modified cure system, reducing swell under acidic exposure from 18% to under 3%. The groove geometry was redesigned for 15% more radial compression — enough to maintain sealing force as the shaft wore. Cascade ran a 6-month pilot on 12 trucks before converting the full 80-unit fleet.

Our rapid-response protocol pulled the existing drawing from their maintenance log, confirmed material compliance against FDA 21 CFR 177.2600, and had tooling qualified in 48 hours using a low-volume compression tool already in our inventory. The first article inspection report was delivered alongside the first shipment. Meridian now maintains a standing blanket order for 18-month supply.

The insert overmolding requirement was the technical challenge — maintaining concentricity of a 3mm steel bushing within ±0.003" while achieving full silicone encapsulation. We solved it with a custom locating fixture integrated into the mold base, holding the insert under spring tension during cavity fill. First article Cpk on bushing concentricity came in at 1.82. At 10,000 units, the process held 1.71 — well above the 1.67 contractual minimum. Axon has since placed orders for three additional joint variants.
